Common Challenges in Manufacturing Facilities

Allied Pipefreezing - Orange Line

Even routine maintenance becomes high risk in manufacturing environments. Key challenges include:

No-Room-for-Error Downtime:

Shutting down systems can halt production lines or compromise product quality and delivery schedules.

Process-Critical System Requirements:

Working around live steam lines, cooling systems, and compressed air supplies demands non-intrusive, precision methods.

Regulatory Compliance:

Every intervention must follow strict health and safety regulations whilst maintaining environmental standards.

Multi-System Complexity:

Process water, steam, compressed air, and chemical systems are interlinked. One interruption can affect entire production cycles.

Emergency Readiness:

Maintenance work must not impair the facility’s ability to respond to equipment failures or safety incidents.

Frequently Asked Questions

Allied Pipefreezing - Orange Line
Can pipe freezing be used on live production lines without halting manufacturing?
Yes. Pipe freezing allows targeted pipeline isolation on live systems which means production lines can continue to operate while maintenance, valve replacement, or pipework modifications are carried out on a specific section. The process uses liquid nitrogen to create a temporary ice plug inside the pipe, isolating only the section that needs work. The rest of the system remains fully pressurised and operational. APS has carried out pipe freezing in manufacturing plants across the UK, including automotive, chemical processing, pharmaceutical, and FMCG facilities, without any production downtime.
Yes. APS carries out hot tapping on steam lines, heating mains, and process pipework in manufacturing environments. Hot tapping allows new branch connections, valves, or instrumentation points to be added to a live, pressurised steam system without shutting it down. This is critical in manufacturing plants where steam supply supports heating, cleaning, sterilisation, or process applications that cannot be interrupted. Our specialist equipment can handle hot tapping on lines from ½ inch to 48 inches in diameter, at temperatures up to 200°C and pressures up to 40 bar. All steam line hot tapping is performed by certified APS technicians following strict safety procedures.
Yes, in many cases. Pipe freezing can be applied to pipelines carrying a wide range of liquid chemicals, provided the contents have a defined freeze point and the pipe material is compatible with cryogenic temperatures. APS has experience freezing pipes containing water, glycol, acids, coolants, paints, alcohols, oils, and various process chemicals. However, not all chemical substances are suitable for freezing — some may have very low freeze points, react unpredictably when frozen, or be present in concentrations that prevent a stable ice plug from forming. APS carries out a full assessment of the pipe contents, operating conditions, and material compatibility before recommending pipe freezing for any chemical processing application.

Pipe freezing is inherently a non-intrusive, contamination-free process. The liquid nitrogen is applied externally to the outside of the pipe. It never enters the pipeline or makes contact with the pipe contents. The ice plug forms inside the pipe from the existing fluid, creating a clean, temporary barrier. This means there is no introduction of foreign materials, no risk of cross-contamination, and no need for post-work flushing or decontamination in most cases. For manufacturing environments with strict contamination controls such as pharmaceutical, food processing, or chemical production facilities APS provides full method statements and risk assessments that address contamination prevention specific to the facility’s requirements.

How does pipe freezing work on compressed air systems in factories?
Pipe freezing can be used on compressed air systems, though the approach requires careful assessment. Because compressed air contains minimal liquid content, the technique works best when a small amount of moisture is present in the line to form the ice plug. In dry compressed air systems, APS may recommend line stopping as an alternative, or introduce a controlled amount of fluid to facilitate the freeze. Our engineers carry out a full system assessment before every project to determine the most effective isolation method for the specific conditions. For many factory compressed air networks, pipe freezing provides a fast, non-intrusive solution that avoids the need to depressurise and shut down pneumatic systems across the facility.
APS can carry out pipe freezing on pipes ranging from ½ inch (12mm) up to approximately 12 inches (300mm) in diameter, depending on the pipe material, contents, and system conditions. For larger-diameter pipes or systems with high flow rates, line stopping may be recommended as a more effective isolation method. Our equipment is suited to all common industrial pipe materials including carbon steel, stainless steel, copper, copper alloys, ductile iron, cast iron, and aluminium alloys. During the initial site survey, APS engineers assess the pipe size, wall thickness, contents, and operating conditions to determine whether pipe freezing, hot tapping, or line stopping is the best approach for the specific application.
Most pipe freezing operations on manufacturing sites are completed within a single shift — typically 3 to 8 hours from setup to completion, including the freeze time, maintenance work, and controlled thaw. Smaller-diameter pipes (under 50mm) can often be frozen in under an hour. Larger pipes (100mm–300mm) require longer freeze times due to the greater volume of fluid that needs to solidify. APS provides detailed timescales as part of the project planning process, and we schedule work around production cycles including nights, weekends, and planned shutdown windows to minimise any impact on manufacturing output.
Yes. APS provides nationwide coverage across the UK and has worked with multi-site manufacturing companies, framework contractors, and facilities management providers on projects spanning multiple locations. We operate from our base in Burnley, Lancashire, and deploy teams to sites throughout England, Scotland, Wales, and Northern Ireland. We also work on projects in mainland Europe. For clients with multiple facilities, APS can provide consistent service standards, documentation, and account management across all sites. Contact us on 0845 658 0425 to discuss your requirements.
